Does Rising Melt Pump Current Always Mean Motor Failure?

A common misconception in polymer extrusion and melt pump operation is that climbing motor current directly indicates a faulty motor. For on-site technicians and equipment managers, this judgment often leads to unnecessary motor disassembly, wasted maintenance time, and unplanned production downtime. In fact, most melt pump current spikes stem from process and mechanical load issues rather than motor defects.

First, abnormal process parameters are the top cause of rising current. Melt pump current is load-dependent, and higher material viscosity greatly increases operational resistance. Low barrel or pipeline heating temperatures will thicken polymer melt, forcing the pump and motor to consume more power and raise current steadily. Additionally, excessive outlet backpressure triggers overload. Blocked filter screens, clogged downstream pipelines, or improperly adjusted backpressure valves boost system resistance, creating a heavy load that elevates current without any motor damage.

Second, mechanical failures of the melt pump itself are frequently to blame. Long-term operation causes bearing wear, poor lubrication, or shaft seal jamming, increasing internal friction of the pump body. Rotor abrasion and minor internal jams also raise operating torque, further pushing up motor current. These mechanical faults mimic motor overload symptoms but require pump maintenance instead of motor repair.

Admittedly, motor faults like winding aging, phase imbalance, or voltage instability can cause current anomalies, but they account for a minority of cases. For efficient troubleshooting, teams should prioritize checking melt temperature, system pressure, and pump mechanical resistance first.
